I put the throttle assembly back together and I notice a distinct "clicking" as the grip is twisted. As though I am feeling the links of the chain running over a bump or the teeth between the tube and the gear are not meshing correctly. Has anyone else had this and if so, what am I missing? It is possible that this is the way it is supposed to be but I never had the bike running so I don't remember. Any feedback would be appreciated.

Had to replace the grip on my '81.
Take a closer look at the teeth.

For me, the throttle on the /2's, /5, /6 and on an on.....are really not silky smooth but surely not rough or "notchy" feeling. They are kinda stiff to turn especially if you have the set screw in a bit to tight. Sounds like perhaps the chain is not engaging properly or the teeth and gear are not meshing. Does it appear that a tooth or so is gone or worn down a lot?????.........Greased it?????..........You will get all kinds of advice on this but for me the white lithium perhaps every year or so is good stuff.........God bless........Dennis

It's not supposed to click like that, but it's easy to check and see where you went wrong. I had a click once when I reassembled the throttle and I was off by a tooth on the throttle to the cam gear, this didn't let the upper housing completely seat, and the teeth clicked, was just a matter of taking the top back off and realigning the teeth and screwing it back down. There are marks to align the gears, but if yours are hard to see, you can just place the lower tooth, right before the teeth go flat on the throttle, at the lowest point in the housing while ensuring that your teeth align with the cam gear and can complete a total open and close of the throttle.

If that's not the issue, make sure the cam gear pointed end is lined up correctly, it should be kinda against the back portion of the housing (so it'll turn clockwise when the throttle is turned, but stop when the throttle is released) and that the chain isn't binding on anything. Also remember to re-lube everything
 
I think I can see what is happening but I cannot understand how or why. There is a "ridge" cast into the top and bottom of the handle assembly which form a "channel" for the chain when the 2 parts are put together. The chain is rubbing against inside edge of this channel when the assembly is together. The thing is there is no sign of wear on the ridges which would surely be there after 30+ years and 40,000+ of use had it always been that way. I have very clear pictures of the disassembly (I have to figure out how to re-size before I can post anything) and I cannot see anything different but I think something must be. Everything fits together cleanly and I have plenty of (silicone) grease on the inside. Thanks for the input. I think this is going to take a serious dope slap when I finally figure it out. Always that way for me!

I use my regular wheel bearing grease on the throttle parts. They do wear out. Replace in pairs as a general rule. Not cheap, BTW.

I don't know what the secret is to putting this thing back together. I have to fumble with it quit a bit. But I have never had a problem making it work other than the fumbling. It goes together only one way if you line up the marks. One on the tube and one on the cam gear.
 
Just throwing this into the ring ... are both of you cables in good condition? A broken strand might cause a clicking sound as it skipped past the cable housing windings.

You could feel it if the cable was loose at both ends.
 
All cables are new. I have it all back together and I am going to live with it as is for now. It looks exactly like it did when I took it apart and the bike only had 1 carb on it when I took over. Once I get the bike on the road, I am sure to run into someone who can give me a basis for comparison (maybe this is what it is supposed to feel like). Thanks for all the feedback.
